Environmental DOA failures rarely have a single cause. They usually occur because product sensitivity, packaging, storage, handling and transport conditions have not been considered as one system. A product may withstand normal road vibration, for example, but still fail after air freight, repeated transshipment, temporary storage in a humid environment or incorrect repacking. Even when the outside of a case appears undamaged, internal components may have been exposed to harmful acceleration, condensation, electrostatic discharge or repeated low-level vibration.
What the research reveals about DOA risks
Research into DOA failures at three high-tech OEMs showed that logistics, product quality and handling practices interact. It also found that logistical causes are easily underestimated: a failure may be attributed to the product even though inadequate packaging or handling created the damage. In one case study, the number of packaging types was reduced from approximately 600 to 25, while packing information was made more accessible throughout the logistics chain. Registered logistical DOAs subsequently decreased from 0.46% to 0.22% of the parts shipped. The research also demonstrates that the financial impact extends beyond the damaged product itself. Repeat transportation, emergency shipments, additional field-service hours, repair investigations and extra inventory all contribute to the true cost of a DOA.
